Abstract: In der Automobilindustrie werden Leichtbaukonzepte metallischer Werkstoffe weiterentwickelt und mit faserverstärkten Kunststoffen im Multimaterialverbund kombiniert. Dabei führen Verbindungen artfremder Materialien zu werkstoffspezifischen sowie konstruktiven Herausforderungen, zu denen die mechanische Gestaltung eines Anbindungssystems und dessen Grenzflächen zählen.
In dieser Arbeit wird der Einfluss der Oberflächengestaltung auf die Verbundfestigkeit und das Schädigungsverhalten derartiger Verbindungen untersucht. In simulativen Studien wird die Funktion von mesoskaligen, formschlüssigen Pin-Strukturen analysiert und die Wirkungsweise der Geometrie und Anordnung der Pins unter Beachtung der Wechselwirkung mit adhäsiven Grenzflächenhafteigenschaften beschrieben.
In quasistatischen und dynamischen Experimenten werden Einflüsse und Funktionen von Formschlussüberlagerung mehrerer Skalenebenen erforscht. Dabei werden der Rauheitseinfluss auf der Mikroskala, die Pin-Strukturen auf der Mesoskala und das Einlegerdesign auf der Makroskala und deren Zusammenwirken analysiert. Die Entwicklung eines geeigneten Prüfkörpers dient als Basis für die Untersuchung von lastpfadorientierten Pin-Strukturen und deren Auswirkung auf die Verbundfestigkeit und das Schadensverhalten in Abhängigkeit zur Grenzflächenhaftfestigkeit des Hybridverbunds. Die Erkenntnisse werden in Gestaltungshinweisen für Thermoplast-CFK-Metall-Hybridgrenzflächen zusammengefasst.; In the automotive industry, lightweight construction concepts of metallic materials are expanded and combined with fibre-reinforced plastics in multi-material composites. Thereby, connections of dissimilar materials lead to material-specific as well as constructive challenges including the mechanical design of a connection system and its interfaces.
The influence of surface design on joint strength and damage behavior is the focus of this investigation. Simulation studies are conducted to analyze the functionality of interlocking mesoscale pin structures and to describe how the geometry and arrangement of pins interact with adhesive bond strengths.
In quasi-static and dynamic experiments, influences and functions of interlocking superposition on several scale levels are explored. This includes the influence of surface roughness on the microscale, the pin structures on the mesoscale and the inserter design on the macroscale as well as their interactions. The development of a specific test specimen enables the investigation of load-path oriented pin structures and their effect on the bond strength and damage behavior. The influence of the interfacial adhesion strength on these properties is considered in the experimental set-up. Abstract: Within the scope of this contribution, a method for the determination of a strain limit for designing components made of elastomeric polyurethane systems is presented. The knowledge of a material-specific strain limit is essential for the structural-mechanical calculation of plastic components in the context of component design. Compared to a commonly used component design, based on a simplified dimensioning approach taking only linear viscoelastic deformations into account, the strain limit determined in this study allows an improved utilisation of lightweight construction potential in the dimensioning of technical components made of polyurethanes through the consideration of permissible nonlinear viscoelastic deformations. The test method comprises a sequence of quasi-static loading and unloading cycles, with a subsequent load-free recovery phase, allowing the relaxation of the viscoelastic forces. Standardised tensile and simple shear test specimens and a dynamic mechanical thermal analyser (DMTA) are used within the tests. The strain limit is determined by means of the so-called residual energy ratio, which is a characteristic quantity for the evaluation of hystereses of load–unload cycles. These hystereses are increasingly formed by deformations outside the range of linear viscoelastic deformations. The residual energy ratio relates the proportion of deformation energy recovered during unloading to the deformation work that is applied. In this contribution, the residual energy ratio is successfully used to detect a significant evolution of loss energy under increasing load and to correlate this transition to a characteristic strain. The latter is used as a dimensioning parameter for the design of components made of elastomeric polyurethane materials for quasi-static load cases. Abstract: Kunststoffverpackungen rücken zunehmend in den Fokus öffentlicher Diskussionen. Ein Minimalkonsens besteht darin, dass Verpackungsmüll durch die Minimierung des Materialeinsatzes für Kunststoffverpackungen vermieden werden muss. Gerade bei schweren, aber flexiblen Strukturen, wie Getränken in leichten PET-Flaschen, ist auch die Stabilität beim Transport weltweit eine anspruchsvolle Herausforderung. Diese Arbeit trägt zur Optimierung der Leichtbauweise von Verpackungskonzepten hinsichtlich ihrer Stabilität bei. Im ersten Teil dieser Arbeit werden experimentelle Methoden entwickelt, die den Vergleich und die Bewertung von Verpackungsmaterialien und Verpackungsstrukturen in Bezug auf deren mechanische Eigenschaften während des LKW-Transportes erleichtern. Neben dem Streck-Wickelprozess werden auch die Transportbedingungen im LKW sowie deren Wirkung auf Getränkepaletten in Feldversuchen analysiert. Eine zeitraffende Prüfmethode für die mechanische Charakterisierung von Paletten im Labor wird entwickelt und angewendet. Im zweiten Teil dieser Arbeit entstehen numerische Methoden, darunter ein numerisches Modell des Streck-Wickelprozesses und ein Finite Elemente (FE)-Modell der gesamten Palette. Der Erfolg der FE-gestützten Optimierung validiert das numerische Modell der Palette und damit auch die zugrundeliegenden numerischen Methoden.; Plastic packaging is increasingly becoming the focus of a public debate. A minimum consensus is that packaging waste can be avoided by minimising the use of materials for plastic packaging. Especially for heavy but flexible structures, such as beverages in lightweight PET-bottles, the stability during transportation has become a challenging requirement all over the world. This thesis contributes to the optimization of lightweight packaging concepts regarding their stability. In the first part of this thesis, experimental methods are developed that facilitate the comparison and the evaluation of packaging materials and packaging structures with regard to their mechanical properties during truck transportation. In addition to the stretch wrapping process, both the transport conditions in the truck and their effect on beverage pallets are analysed in field tests. A time-lapse test method for the mechanical characterisation of pallets in the laboratory is developed and applied. In the second part of this thesis numerical methods are developed, including a numerical model of the stretch wrapping process and a finite element (FE) model of the entire pallet. Abstract: A highly ordered, hexagonal, nacre-like composite stiffness is investigated using experiments, simulations, and analytical models. Polystyrene and polyurethane are selected as materials for the manufactured specimens using laser cutting and hand lamination. A simulation geometry is made by digital microscope measurements of the specimens, and a simulation is conducted using material data based on component material characterization. Available analytical models are compared to the experimental results, and a more accurate model is derived specifically for highly ordered hexagonal tablets with relatively large in-plane gaps. The influence of hexagonal width, cut width, and interface thickness are analyzed using the hexagonal nacre-like composite stiffness model. Abstract: In recent years, additive manufacturing methods such as Fused Layer Modeling have been continuously improved by industry and research institutions. In many cases, the influence of process control on the mechanical component properties is being investigated. Influencing parameters include the infill and its orientation as well as patterns. Extrusion parameters such as the volume flow, which can be influenced by the speed, the line width, and the layer thickness, and the temperatures, which determine the interlaminar bonding between the lines and layers, are relevant as well. In this contribution, the influence of process control on the tribological properties of cylindrical tribo-test specimens made of polybutylene terephthalate is investigated. Using a reciprocating pin-on-plate tribo-tester, the static and dynamic friction forces as well as the linear wear is determined. The results show a significant influence of the orientation and density of the infill on the tribological properties. Abstract: The interphase in short fiber thermoplastic composites is defined as a three-dimensional, several hundred nanometers-wide boundary region at the interface of fibers and the polymer matrix, exhibiting altered mechanical properties. This region is of key importance in the context of fiber-matrix adhesion and the associated mechanical strength of the composite material. An interphase formation is caused by morphological, as well as thermomechanical processes during cooling of the plastic melt close to the glass fibers. In this study, significant injection molding processing parameters are varied in order to investigate the influence on the formation of an interphase and the resulting mechanical properties of the composite. The geometry of the interphase is determined using nano-tribological techniques. In addition, the influence of the glass fiber sizing on the geometry of the interphase is examined. Tensile tests are used in order to determine the resulting mechanical properties of the produced short fiber composites. Abstract: The calculation of the fiber orientation of short fiber-reinforced plastics with the Fokker–Planck equation requires a considerable numerical effort, which is practically not feasible for injection molding simulations. Therefore, only the fiber orientation tensors are determined, i.e., by the Folgar–Tucker equation, which requires much less computational effort. However, spatial fiber orientation must be reconstructed from the fiber orientation tensors in advance for structural simulations. In this contribution, two reconstruction methods were investigated and evaluated using generated test scenarios and experimentally measured fiber orientation. The reconstruction methods include spherical harmonics up to the 8th order and the method of maximum entropy, with which a Bingham distribution is reconstructed. It is shown that the quality of the reconstruction depends massively on the original fiber orientation to be reconstructed. If the original distribution can be regarded as a Bingham distribution in good approximation, the method of maximum entropy is superior to spherical harmonics. Abstract: In this work, the characterisation of reaction kinetics of a methylene diphenyl diisocyanate (MDI)-based fast curing polyurethane resin (PUR) and the mathematical description of its curing process are presented. For the modelling of the reaction process isoconversional methods, which are also called model-free approaches, are used instead of model-based approaches. One of the main challenges is the characterisation of a reactive system with a short pot life, which already starts to crosslink below room temperature. The main focus is the evaluation of the applicability of isoconversional methods for predicting the reaction kinetics of fast curing polyurethane resins. In order to realise this, a repeatable methodology for the determination of time- and temperature-dependent reaction curves using differential scanning calorimetry (DSC) is defined. The cure models defined by this method serve as the basis for process simulations of PUR processing technologies such as resin transfer moulding (RTM) or reactive injection moulding (RIM) and reactive extrusion (REX). The characterisation of the reaction kinetics using DSC measurements is carried out under isothermal and non-isothermal conditions. Within this work isoconversional methods have been applied successfully to experimentally determined DSC data sets. It is shown that the reaction kinetics of fast curing polyurethane resins can be predicted using this methods. Furthermore, it is demonstrated that the time-dependent change of conversion of the considered polyurethane under isothermal curing conditions can also be predicted using isoconversional methods based on non-isothermal DSC measurements. Abstract: Short glass fiber-reinforced plastic (sfrp) parts are increasingly used as structural parts bearing mechanical loads in passenger car steering systems and thus subjected to quasistatic loads as well as a large number of load cycles. The design of these parts is frequently based on isotropic, linear elastic, numeric calculations, although it is possible to take into account the nonlinear, elastoplastic and anisotropic material behavior for calculations of sfrp parts. This fact results in potential improvements regarding product development, which are shown in this work. In addition, these improvements are part of the product development process of sfrp parts in passenger car steering systems. Different models for the description of quasistatic mechanical material behavior will be compared within this document. Calculation results used for modelling the deformation are rated. Regarding cyclic stress on sfrp within steering systems, a prediction for lifetime is introduced as a strain-based design concept. This concept will enable a more exact prediction than the one currently used for the design of parts. Besides the calculation enhancement for sfrp materials for steering systems, all parameters having an influence on the mechanical material behavior must be considered. Here, the influences from the manufacturing and operation of the steering system should be taken into account, as well as environmental influences. Influences from parts manufacturing and the usage of steering systems show deviations and therefore have a different effect on the mechanical material behavior. Within this paper, these variations are described and the influence on quasistatic, as well as cyclic, mechanical material behavior, is explored. The goal of this investigation is to reach a reliable prediction of loading and durability of sfrp materials.; Kurzglasfaserverstärkte (kgfv) Kunststoffbauteile werden zunehmend häufig im Kraftfluss von Pkw-Lenksystemen verbaut. Dabei sind die Bauteile sowohl hohen quasistatischen Lasten als auch einer Vielzahl von niedrigen, sich zyklisch wiederholenden Belastungen ausgesetzt. Die Auslegung dieser Bauteile findet auf Basis von isotropen, linearelastischen numerischen Berechnungen statt, obwohl heutzutage das nichtlineare, elastoplastische und anisotrope Werkstoffverhalten von kgfv Kunststoffen in der Simulation berücksichtigt werden kann. Daraus ergeben sich Potentiale insbesondere für Verbesserungen bei der Produktentwicklung, welche diese Arbeit aufzeigt. Zudem werden diese Verbesserungen in den Produktentstehungsprozess von Lenkungsbauteilen aus kgfv Kunststoff integriert. In einer Gegenüberstellung unterschiedlicher Modelle zur Beschreibung des quasistatischen, mechanischen Werkstoffverhaltens von kgfv Kunstoffen findet in dieser Arbeit ein Vergleich und eine Bewertung der Berechnungsergebnisse hinsichtlich der Abbildung der Beanspruchung und der Beanspruchbarkeit statt. Zur Vorhersage der Lebensdauer der kgfv Kunststoffbauteile unter zyklischer Belastung in Lenksystemen wird ein dehnungsbasierter Ansatz vorgestellt. Dieser soll eine genauere Prognose als die momentane Auslegung der Bauteile ermöglichen. Neben der Verbesserung der Berechnung des Verhaltens von kgfv Kunststoffen in Pkw-Lenksystemen müssen Einflussgrößen berücksichtigt werden, die Auswirkungen auf das mechanische Werkstoffverhalten haben. Hier sind vor allem Einflüsse aus der Herstellung, dem Betrieb des Lenksystems sowie die Umwelteinflüsse zu nennen. Die Einflüsse aus der Herstellung der Bauteile und dem Betrieb des Lenksystems unterliegen Streuungen und wirken sich dadurch unterschiedlich stark auf das mechanische Werkstoffverhalten aus. Abstract: Hybride Kunststoff-Metall-Verbindungen, die direkt durch den Spritzgussprozess gefertigt werden (IMA-Verbindungen), besitzen in der industriellen Fertigung einen immer höheren Stellenwert. Insbesondere in der Automobil- und Luftfahrtindustrie kommen diese aufgrund des geringen Gewichtes und der geringen Anzahl an Fertigungsschritten bei gleicher oder verbesserter Leistungsfähigkeit der Bauteile zum Einsatz. Ein noch junges Themengebiet ist die Konstruktion mediendichter und fester Kunststoff-Metall-Verbunde. Die vorliegende Arbeit greift diese Thematik auf und analysiert die Prozesstechnik zur Fertigung einer solchen Verbindung sowie die mikrostrukturellen Vorgänge an deren Grenzfläche.
In den durchgeführten Untersuchungen zeigt sich, dass eine hohe Qualität der Verbindung durch die Vorbehandlung des Metalls erzielt werden kann. Insbesondere eine Aufrauung und die damit erzielte mikro-mechanische Verklammerung der Fügepartner erweist sich als zielführend. Da eine hohe Rauheit allerdings zu einer hohen Festigkeit aber einer verschlechterten Dichtigkeit der Verbindung führt, wird bei der gleichzeitigen Optimierung ein Kompromiss zwischen den beiden Zielgrößen erzeugt. Dieser ermöglicht die Fertigung einer festen und dichten Verbindung. Eine ebenfalls untersuchte makro-mechanische Verklammerung führt annähernd zur gleichen Qualität der Verbindung. Weitere Analysen lassen erkennen, dass die Festigkeit und Dichtigkeit ebenfalls durch eine Prozessparameteroptimierung des Spritzgussprozesses sowie eine zielgerichtete Konstruktion des Probekörpers verbessert werden kann.; Hybrid plastic-metal-joints, which are joined directly through the injection molding process (IMA-joints), are getting more and more common in industrial applications. Because of their excellent lightweight properties and the reduction of the assembly effort whereas the efficacy is equal or even better, especially the automotive- and aerospace industry have a huge interest in the application of these joints. A new topic is the construction of strong and media tight plastic-metal-joints. This thesis contributes to this topic and analyses the process technology to manufacture such a joint as well as the microstructural processes at the interface.
The results of carried out researchs indicate that a high quality of the joint can be reached by pretreatment of the metal. Especially roughening and the hereby achieved micro-mechanical interlocking of the joining partners are appropriate. As a rough surface leads to a high strength, but low tightness of the joint, a simultaneous improvement leads to a compromise. Thus, a strong and tight joint is achieved. An as well analyzed macro-mechanical interlocking leads to a similar quality of the joint. Abstract: Flüssigkeitsgestütztes Streckblasformen bezeichnet ein innovatives Herstellungsverfahren für Kunststoffhohlkörper. Es kombiniert die separaten Umform- und Füllphasen des konventio-nellen Streckblasformens, indem die Ausformung des Hohlkörpers nicht durch komprimierte Luft sondern durch die einzufüllende Flüssigkeit realisiert wird. Neben der Einsparung eines Produktionsschritts entstehen dadurch weitere Vorteile bezüglich der Prozesszykluszeit und der Produkteigenschaften. Eine Nutzung dieser Vorteile erfordert jedoch ein umfassendes Prozessverständnis.
Im Rahmen dieser Arbeit wird eine methodische Analyse und Optimierung des flüssigkeitsgestützten Verfahrens vorgestellt. Im ersten Schritt werden experimentelle Untersuchungen an einer Prototypmaschine des Prozesses durchgeführt. Dabei werden Methoden der statistischen Versuchsplanung eingesetzt, um den Zusammenhang zwischen den Prozessparametern und den resultierenden Produkteigenschaften herzustellen. Aufbauend auf den experimentellen Ergebnissen wird im zweiten Teil der Arbeit ein numerisches Simulationsmodell des flüssigkeitsgestützten Verfahrens entwickelt. Die Temperatur- und Dehnratenabhängigkeit der Kunststoffeigenschaften unter Prozessbedingungen wird hierbei über ein kalibriertes Materialmodell implementiert. Zudem werden die Fluid-Struktur-Interaktion sowie Temperaturef¬fekte während der Umformphase betrachtet. Durch die Korrelation experimenteller und numerischer Ergebnisse entsteht eine evaluierte, prozessparameterabhängige Simulation, welche die Vertiefung des Prozessverständnisses und somit die Weiterentwicklung des Umformprozesses ermöglicht.; Liquid-supported stretch blow moulding is an innovative production process for Polyethylene terephthalate (PET) bottles and containers. It combines the separate blowing and filling phases of conventional stretch blow moulding. The process modification is mainly characterized by using the liquid product to form the plastic product instead of using pressurized air. Consequently, possible improvements evolve regarding production cycle time, product quality and machine footprint. To make use of these advantages, comprehensive process understanding is required.
In this contribution, a method of combined experimental and numerical process analysis is presented. The experiments are conducted with the help of a prototype machine. By employing a Design of Experiments approach, the correlation between process parameters and product quality is determined. In the numerical analysis, a process model is set up. Thereby, the strong dependency of the PET-behaviour concerning strain rate and temperature is implemented.
